Structured vs Unstructured

Patch vs Embroidery vs Print
Three different ways to get a logo onto a hat, each with its own look, feel, and minimum order.
Patch
Made separately, then attached. Choose embroidered, woven, printed, PVC, or faux leather. 100-piece minimum for the patch run, but attachment to hats is fast after that.
Direct Embroidery
Stitched right onto the hat. Rich texture and a premium feel. 12-piece minimum, priced by stitch count, with a one-time $35 digitizing fee per new logo.
DTF Print
Flat, full-color designs applied directly to the fabric. Best for photo-realistic or gradient artwork that embroidery can't reproduce as cleanly.
Panel Count: 5 vs 6 vs 7
Panels are the fabric pieces sewn together to form the crown, and panel count is a useful guide to a hat's shape — but not a hard rule. Crown height, buckram, and the manufacturer's own pattern all play a part too, so treat these as general tendencies rather than a strict formula.
5-Panel
Typically has a flatter front panel with a single seam, giving it a lower-profile, more angular look. Popular for streetwear and skate-inspired branding.
6-Panel
The classic baseball cap shape most people picture, usually built with a seam running down the center of the front panel. The most common structure for trucker and dad hats alike.
7-Panel
Built from an extra panel compared to the standard 5- or 6-panel crown, which tends to create a deeper fit and a cleaner, more modern front profile — plus a bit more room for a bigger logo or two-tier embroidery.

UPF measures how much UV radiation a fabric blocks — the higher the number, the more protection. A tightly woven cotton twill typically rates UPF 30–50+, blocking 96–98% of UV rays.

Yes, as long as it's the same design. If different colors or setups are needed across styles, additional fees may apply.
Technically 50 patches, but pricing improves significantly at 100+, so we consider that the practical minimum. This doesn't mean you need 100 hats up front — once the patch run is made, attaching them is fast and inexpensive, even in smaller batches over time.
Vector files (like those from Adobe Illustrator) produce the best stitch files. High-resolution images at 300dpi or higher, at the actual size you want it embroidered, also work.
